APC/MPC Rollout Roadmap for Process Plants

APC projects underperform when teams start with advanced models before control fundamentals are stable. The best roadmap starts with data quality and base-layer control health.

Phase 1: Readiness (Weeks 1-4)

  • Validate instrument health and bias drift on controlled variables.
  • Stabilize PID loops and define controllability limits.
  • Align operations on economic objective and constraint priorities.

Phase 2: Pilot (Weeks 5-10)

  • Deploy MPC to one process area with high variability cost.
  • Run shadow mode first, then supervised closed-loop operation.
  • Track variance reduction, throughput, and energy intensity.

Phase 3: Scale (Weeks 11-16)

Standardize model governance: retune criteria, model versioning, alarm handling, and operator training. Formal governance prevents silent degradation after initial wins.

Keep ROI reporting simple: compare pre/post windows with normalized feed and product conditions. Clear, auditable economics are what sustain APC funding.
